I would like to summarize. I have learned a lot from this thread and I appreciate all that participated! I never expected to hear of 25/27mpg or even 30mpg tops! That was amazing! It definitely will not benefit my highway mpg for me to swap my rear end for a higher numerical one. I definitely have several problems that I need to address and check out, some I can see with my own eyes, but I will never see 30mpg for several reasons:
1) the ZF6 guys have a final drive ratio advantage - 1.725 vs. 1.80264
2) my auto has losses until the TC clutch locks up
3) Is the rotating mass of my auto more than the ZF6?
4) I do not ever see that I will be able to burn a whole tank on the highway
4) 95% of my TIME (not mileage) driving is in the city
Since, 95% of my driving TIME is city, there is no point in my trying to get high highway mileage - it would just be a waste. It will probably be about 2 years before I would swap the rear end on the car. I have at least half a dozen problems that I need to address before I do that. Swapping the rear end would be about the last item I would do. When I do swap the rear end, it will probably be a 3.07 that would put me at 2071rpm @ 75mph. The highest legal limit in NC is 70mph and those stretches are not hundreds of miles long! I sweat too much when I go more that 5mph over! On the east coast there are just too, too many places for the highway patrol to hide!
I have lived in Colorado; Southern California; and San Antonio, TX. I have driven from Colorado Springs to Houma, LA and back. I have driven from San Antonio to San Diego a half dozen times (too many & when the speed limit was 55mph!!!!). I have driven to/from Colorado Springs and NC a half dozen times, and, yes, all of this is "Big Sky" country! West of the Mississippi, I think the speed limit in open country in the left lane shoud be about 100mph. That way you can get to where you want to in a reasonable amount of time! Do not get me wrong, a lot of this county is beautiful, but is a long way between "things" out there!
Again, thanks to all that participated! It has been very helpful.
More info
I discovered today that the TC clutch does not go into lockup until 48mph in 4th gear, just under 45 where I do a lot of driving. However, it goes into lockup at 42mph in 3rd!? Just another reason why an auto will not get the mileage of the ZF6. But, then, the wife would have a panic attack to learn to drive a manual!? What can a man do!?
Also, if you have a bung welded into the exhaust manifold behind one of the cats you will see it as it would be capped by what appears to be a 7/8ths inch bolt. At least the 02 sensor is 7/8ths of an inch, so I expect the bung cap would be also.
Hopefully you don't have an open bung in the exhaust system. <g> Might get a bit of CO in the car when you are parked.
I had the car on the ramps today and was able to see the O2 sensor behind the cat on the passenger side. The burnt connector that I mentioned earlier is attached to the O2 sensor in the bung behind the cat and the other end of the connector attached to the car is dangling loose as well. Not sure what I may have to do. Some NC inspection stations will lift your vehicle and make sure you have everything you should and that it is connected... I guess in about 6 months I will find out! I may just tape it all up, since it is not throwing an error code, and make it look like it is connected.
