Front Upper Ball Joint Issue - Help Needed
I am in the process of installing the front and rear suspension from a C4 Corvette into what I call "Project Apache".
I have drilled out the rivets and removed the old upper ball joints and tried to install the new joints but something isn't right. I bought the joints (K6346) off Rockauto when I bought the suspension last year.
If I mount the joint top down and place the cup that holds the boot under the control arm (pic1) when I mount the spindle/steering knuckle there isnt enough thread showing to get to the cotter pin (pic2). Also without the bolts holding the joint in place the joint slops around in the hole (very loose).
Ive tried mounting the boot from the topside but the lip on the boot causes the balljoint to stick up (pic3).
Ive tried not using the cup that holds the boot (pic4) and while the nut and cotter pin can be installed the boot slops around and provides no protection to the joint. you can also see how much taller the cup is than the space required.
The cup WILL NOT fit down from the topside as it is 48mm OD while the A-Arm hole is 41mm ID.
Finally Mounted it all up outside of the arm. The gap between the joint and the cup is 14mm while the A-Arm is 20mm thick.

What am I doing wrong, am I just being thick or is something not right ???

I have sent RA an email but I bought the parts 8-10mths ago and only just got around to fitting them. Plus I'm in New Zealand.
I was just thinking about taking 10mm out of the bottom cup and welding it back up...

Never having worked with one before what makes you say that (im just curious).
I have emailed RA to ask their opinion but ive only just fitted them after having bought them in May 2017. doh....
