I called ZIP today, and told the guy what I found, about the two lines being the same size, and he said "Oh yeah, some were ordered that way". ORDERED?? I really can't see someone standing in the Chevy dealership:
Salesman: Would you like any other options before we place the final order?
Buyer: Yes, I would like to have matching size coolant lines coming from my TB, just something I always wanted.
Salesaman: Well, we can do that for you!

I think the most effective way to do this TB Bypass is to not bypass it at all. Throw away the kit. Remove the 2 coolant lines that attach to the TB and PLUG them.
Even better , remove the 2 Tees in the coolant supply and return lines completely and replace with straight through connectors. By attaching the 2 lines that went to the TB together with this kit , you are actually allowing a small a mount of coolant to short cycle the radiator and not flow through the engine block. What you gain in cooler air to the TB you loose in shorting the engine of coolant. Plug em. Works fine.

Now you have me thinking. What if you put a ball valve inline to the heater core and in the summer, turn it off, and in the winter, turn it back on. This would stop some of the heat that is always in the heater core which is inside the car. Hummmmmmmmmmmmmmmmmm.

I do not agree with this. The coolant needs to flow. Just my .02.
Anyway, on my 92 the hoses were different sizes. I just made a "connector" for them. I left the holes that go "through" the TB open. No real need for caps. Jeff, did you finally just put in a new piece of hose? Seems like the easiest way to me. Hope you got it taken care of!

Jbaker, I didn't see that anyone commented about the PCV Valve in your request. On my 93, it is under the fuel rail cover on the driver side. It is right on the intake manifold and has a U-shaped hose connecting the PCV Valve back to the intake manifold. I finally found mine too (by mistake, I thought it would have been on the passenger side and thought maybe the original owner ordered it without a PCV Valve, like your original owner ordered yours with the same size TB collant hoses :D .) When I pulled the hose off of the PCV Valve, the hose fell apart. Check to see who bad your hose is before you pull it off. You may want to pick up a new one from the dealer. The hose is around $5. DON'T PLUG UP THE HOSES!! The vent from the back expels any trapped air, from time to time, up from the rear and back into the radiator. One does not want trapped air in the heads!

I'm curious if ALL '95's now, have the same size coolant lines? If so, it'd a fairly straight forward job! Now all I need to do is bleed the system.. But, I'm not going anywhere, since this white crap just started falling out of the sky :mad ... She's sleeping now.

Instead of all the monkey business with adaptors and plugs use a 96 upper radiator hose and 96 heater hose
PN 10262505 & 10257252 ( I think, been a couple of years and reciept only says 'hose')

I'm sending the kit back with UPS Friday, and am glad to still be doing business with ZIP.. It's tough, when your in this business, if you get one saleperson who just doesn't care, and will tell you anything they THINK you want to hear... It can damage a company's reputation. I've bought a lot through them in the past year, and will be buying plenty more in the future!!!
