I am hopeful someone out there has run into this problem. I had my driver side headlamp when closing make that grinding sound after it closed. So I ordered a brass gear kit and installed it yesterday. Everything went ok until I powered up the unit and turned the lights to the on position. What is happening is that the right side works fine but the side I repaired will cycle open closed about five times then stay down. I can manually bring it up but it repeats the same format each time I turn the lights on.
I am sure I maintained the correct shaft indexing upon assembly. Could I have the support arm installed incorrectly? Don't know what else to check for.......any help would sure be appreciated. Thanks.
I would make sure the short arm is not over running the stops.
How did you seal the lid back on the motor housing? Sure its still on tight?

Sounds very much like your bump stops are worn down. Check the ones on the inside of your headlights. You will probably want new bump stops and the shim kit. Or go out to your local Home Depot or similar and get three washers to make your own shim kit.
Well, I got back out in the garage this morning early and did a visual on the left unit ( the one I repaired) and the right side. I looks like the actuator arm on the left unit is not seated correctly and this in turn kept the arm from contacting the bump stop. Looks like that is why it cycles five times trying to find the stop before coming to rest in closed position.
After breakfast I will get on it and report back the results. Thanks for the insight!
