I was thinking of picking up some micro extractors because what do I have to lose at this point. I may have to get a small right angle drill for better access.

Anyone have any experience dealing with this?
I snapped a bolt off in my OEM left fuel tank nut. The fuel pump/sending unit was from Amazon. I tightened the remaining bolts as best I could and filled 'er up, but wound up leaking an entire tank of gas on the streets of Atlanta. After a mechanic quoted $2,100 to replace the tank, I ordered a new tank and pump/sending unit on eBay, tried tightening the bolts on it and SNAP!! Broke a bolt off in the new !@#%#* tank!!!

It turns out the bolts included with the new fuel pump/sending unit are a few mm longer than the OEM bolts! I posted a
review review
on Amazon describing the issue. If the mounting surface nuts were open, this wouldn't be an issue - the longer bolts would just protrude into the gas tank. But these nuts are closed, and the end of the bolt hits the bottom of the nut before the fuel pump is tight.

Left = new bolt + washer; Middle = Home Depot M4x.7 bolt + washer; Right = OEM bolt + washer

Left bolt = new bolt; Right bolt = OEM bolt

COMPARE THE LENGTH OF THE BOLTS IN YOUR FUEL PUMP KIT WITH THE OEM BOLTS!!!

I saw a few posts suggesting this might happen so I compared the length of the new ones to the old. Thankfully they were the same. Not that it mattered since they snapped anyway and I wound up reusing the OEM ones.

Wife and myself , we have a high % of quality issues. Wee check everything now. I worked in a manufactures plant at motorola and its not cheap to have a team of people check dominions.. We use to dump batteries by the millions and they still made a profit. China and the rest of the plants their
quality control is on the low end of their procedures.
And last we had to get chain involved because we had million of order. China sent us 3 million battering that failed quality. we shipped them back they shipped back to us and they still had a huge profit. If we shipped one time with no quality issues we still couldn't compete, Thats y we where using them. It costed us 1.34 a battery, china was .15.We new the workers where under 15yrs old getting payed .05 to .10 cent an h people and working cazy hrs. LOL maybe thats why Motorola shut dont and moved to china. When i first started there they said we will never go over sea. We r proud the make product in America ******* corporation dont care when moneys involved, we had 30 product lines running 24 7 1500 employees EmployeesEmployees8k units per line. Just some info.

When I reused the old OEM bolts, I actually managed to _start_ to shear one of them! I noticed the torque needed to tighten the bolt dropped significantly, so I stopped and carefully reversed direction. Luckily the bolt backed right out. I think the service manual recommends *against* reusing the old bolts because of this possibility - normal metal fatique could cause bolt failure.

Hey Joe. Youre in ct too? Need anything, give a shout. Ive lived the same experience here by torquing to pound feet instead of inches. My solution was a new tank. Marc at vettenuts can take care of you.

Talk about right on the edge! I backed the torque down a hair and added a small amount of loctite red. This seems like a poorly designed interface.

I am, thanks. I read the thread where you went through that. You provided a valuable cuationary tale. Too bad I was foiled by those wretched bolts!.

Thankfully the car is up and running pretty well. I'm wrapping up; new tires and a brake system bleed before I get into the paint correction, such as I can realistically do. The paint is scratched up in a....peculiar way. I'm not saying they let a bobcat sleep on it at night, but I'm also not, not saying it either.

The paint issie sounds like insult to injury. Glad its running and the cat action can be redressed.

The bolts thread size is M4-0.7; I don't have the length of the OEM bolts. If I have to replace this latest pump (sounds like I'm gonna have to), I'll measure with calipers and post here.

RED Loctite? I hope that you never have to remove those bolts.....that stuff is just about PERMANENT!

Well, it's a new pump, so hopefully not anytime soon! I use very little anyhow, just enough to keep them from trying to loosen up. In hindsight, I would've put some black RTV over the bolt heads.
