I know these cars well..and the header bar should already be installed for a 77 front clip.

The donor clip I'm using had a rusted out header bar where the headlights mount. Should I bond the new one in before installing the front clip or after ?

Hi burnt71 I will let Dub follow up because as we speak he is also helping me. To answer your question simply put is yes it MUST be installed now. If you look at my front clip removal in the body and paint section you will see that flipping the clip upside down makes things a lot easier. I would wait though for Dub because it's got to be install correctly or many things won't fit right, like headlights hood etc.

Wasn't sure if it was smart to put stress on it during installation. This will be my first time. It would be easy doing upside down. Install header bar first then

It is also my 1st time and I must say it is a challenge trying to get things correct. Did you have to get a new upper brace? I had to take mine off because the rivet heads were bumping up the fiberglass on the finished side and it looked crappy. I think if you can support the clip with padding in specific areas you will be alright.

Good to know, I know on my 69 there is only 1 actuator with 2 holes. The newer ones and your year I believe have 2 actuators. Oh well should be interesting.

Talking about the vac. actuator in the middle between the headlights that bolts to the upper brace. Noth the big one for the opening of the headlights.

I believe all 68-82 cars had 2 'headlight actuators', while the number of "vacuum relays" varied from 1 to 2.
How the relays were mounted varied a bit too. I believe in some years the relays mounted directly to the header while in other years the relays were mounted on a flat bracket that then mounted on the header.

YES...if it were me...I would get the headlight support beam in place and bonded BEFORE I put the clip on. Have I serviced and replaced these beams in Corvettes where the clip is still on....YES....is it a pain...YES....So doing this when you can flip the clip or at least have it so you are not dealing with any of the front impact structure...is best...in my opinion.
Do you need any help on bonding this headlight support beam in place????
I ASSUME that the original beam is still in place and bonded...CORRECT...or have you removed it already????
