No, any modifcation needed will allow the stock headlights to be re-installed......not sure why you'd do such a thing though...
Everything I do to my car I must be able to put back to stock. It's an OCD thing. Sometimes I do something to my car or whatever other project I'm working on that I don't like right away and I put it back to the way it was... It's weird, but it's a must for me.
My only suggestion at this point would be to take heed as to the type of plastic you end up using for the lens. Make sure that it is not easily scratched. I for see this as being a major issue a few months down the road after regular washing for the non anally retentive folks. They would end up with hazy looking lenses.

Couple questions:
You stated in response to a question above that it WOULD be smooth and follow the lines of the car. As you know, the BPP lens cover doesn't exactly follow the lines of the car - it still bulges a little (not nearly as much as the frog-eye-like C5R style obviously). So is the 1/4" clearance you cited clearing the BPP lens or clearing the plane where the stock headlight cover would be?
Ideally, you'd be able to have a clear lens that exactly matched the stock painted headlight cover as far as the body line... You understand what I mean? To do this, it MIGHT require moving the projectors back a little, unless your 1/4" clearance is not referring to the BPP lens.
HALOs would be AWESOME if you could pull that off!! My vote would be definitely NO FAN. The fan looks really silly on the BPP shrouds. Also, you might consider teaming up with Pat Scorzetti (flasunshine) to offer the shrouds in carbon fiber (either real or hydro).

This was an initial concern with my SW lexan lenses. While Lexan is VERY tough as far as impacts go, it scratches very easily. My solution was when my painter did the "eyebrows" to put on a few layers of clearcoat. I've also heard there's a new scratch-resistant clearcoat that might also be an option. The lenses will come completely clear and it will be up to the customer to have them painted to match if they desire.

Additional project capital would be nice, but I would prefer to wait until I have the mod for the shrouds so i can get a ballpark price on the product.... it also helps me keep track of who's paied for what. I'd hatee to have a huge stack of cash and no idea who gave it to me...

INTERESTING... So it's an optical illusion? Is the thickness of the plastic causing a magnification/distortion?

not really an optical illusion, it IS bigger but only by a fraction of an inch.
Looking at the pics below, there's a noticeable "bulge" across the middle of the lens, which is especially pronounced in the top, outside quarter... If it were just the thickness of the lens, then it should be uniform across the lens, and not bulge like this, right?

Seriously, keep me informed, I for sure would like to be first in line (or at least part of the first production run) when they are ready to sell!
The ever so minor buldge looks just fine to me. I have seen BPP headlights in person, they are not as bad as the pics portray. IMO it is just enough of a "buldge" to give the front end some pizzaz without looking goofy (ala DEPO's).
