Early 04 models did have some left fuel tank and fuel tank transfer line issues. I started a post on this. See the Gas leaking ...????? post. A design change was made on early 04s and then corrected on later 04 models.
Major Major problems covers by the dealer! Hood liner was coming apart, and the fuel cap ratchet was broken! Oh yeah, the under hood light was on all the time. Time to sell it huh!
The only thing mechanical I have had to replace on my 04 Z06 is both window regulator assemblies, and tires..
I also replaced the corner lights on the front because the lenses were cracking on the rear corners.
No problems with mine...23000 miles, by the way love the white and red combo!!

I had to have a fog light replaced under warranty because it was so far out of adjustment it couldn't be fixed. The dealer had no idea how that could be and neither did I. That was done at 400 miles but other than that, there haven't been any problems at all. I'm still on the original battery, too, yet a friend of mine who has a 2003 50th Anniversary edition is on his third battery. I love my 2004 and don't plan to ever get rid of it.
Currently have 32,000 miles. Rear differential leak, column lock, column lock, column lock, column lock, front end steering recall, fuel tank filler hose replaced, hood liner delaminated, driver door control panel replaced, dash lights faded, radio replaced. I'd buy another in a minute!!!
Let's see, (my '04): driver's seatbelt broke, targa seal replaced, turn signal lenses replaced (filled with water), battery replaced, door panels replaced, (vinyl delaminated) column lock, wind noise, drivers window, worked on 3 times, now the latest, my console finish is wearing off!. My car has an annoying rattle in the dash in cold weather, and that window still makes noise (I'm going to take the door apart myself this winter). I've owned the car just about one year, and I've got 42,000 miles on it.
Definitely the most warranty returned vehicle I've ever owned, the only other vehicle I had that came close was a '92 Pontiac, in my experience GM still doesn't know what Q-U-A-L-I-T-Y means.
But, it's a unique, and fun car to drive and I enjoy it. I'm just disappointed in the quality, it really shows up if you use the car on a regular basis.
