The sender is easy to take apart and I cleaned the sender slipring contact with an eraser and verified resistance value prior to installing the sender back in the tank .
If the resistance value changes in a stable way when testing outside the tank it should provide proper voltages values to the PCM when installed in the tank covered by fuel .
The tension in moving slipringcontacts should be verified prior to reinstallation

That is a really nice picture of the sender. Looks.like it is just solder flow. No wonder why it wears down and can migrate between the traces. You can see where it is starting to wear down.

It's most likely silver or nickel with silver solder. Copper and tin / lead solder would be too soft. At any rate, looking at these pictures and comparing to the pictures RockAuto has, it looks like the GM 19421094 part might be a different design b/c the outer band doesn't appear to be segmented like these user pics. I just ordered a pair, will report back when they show up. This might indicate GM did redesign these later on, and could be a permanent fix to this problem.

LOL @ sonicss33. It just got above 0F about an hour ago here. I stream WFKZ out of Plantation Key a lot, and the weather guy was dramatizing the "cooooold" low of 56F the other day. I just chuckled.

Definitely a slightly different design, but I'm not feeling like this is a magic bullet. The outer band is still segmented. Material looks to be similar in composition to the other pics. The only difference is the shape of the resistor network that's encapsulated behind the black material.

One thing I noticed after posting the previous image is that the contacting portion of the wipers on this part are less "robust" than the ones of the presumably older units further back in this thread.

I totally understand your concern on this task, but not really an issue here. The Delphi unit I ordered from RA, came with a new thick rubber gasket that totally conforms to the tank and new cover. Torqued the six fasteners to 25 in/lbs (per GM Service Manual) and was good to go! No leaks.

I have finally accepted that I need to replace the senders on my 2003. I've got a couple of questions that I can't seem to locate the answers for and I hope someone can be of assistance. Here goes!

1) Are these the proper sending units for a 2003?

GM GENUINE 19421094 Info
Left; ALSO ORDER SOCK KIT 12459862; EXCLUDES FFS OPTIONS

GM GENUINE 19420828 GM Original Equipment Info
Right; 2nd Design Fuel System (FFS)

Also, what is that sock kit?

2) I lent my fuel line disconnect tool which then disappeared. Any suggestion on the tool which makes the disconnect the easiest (or less hard)?

I'm hoping to replace the right side on my '01 this weekend so should know if these work on 01-02 and likely 03-04 right only. I think GM switched to dual electric pumps mid-year in '03 so your right side may be different.

Whatever the case, the 19421094 package includes a sock (fuel pump inlet strainer sock) that looks like what comes up when I google for "GM 12459862" so rock auto's part info is likely wrong there. Maybe it should read "includes 12459862 sock kit". Not the first time I've seen that. Try finding a set of front diff axle seals for a first gen Trailblazer. The auto parts stores that use the same system (Advance, CarQuest, possibly others) are equally confused / useless.

Also, there's no sock on the early design right tank venturi style pump.

Edit: BTW, I finally read the (very poorly printed) installation instructions that came with these senders, and notice this kit appears to be related to a TSB. Here's the first couple lines:

Application: Corvette Model Years 1997 through 2000

Purpose of Kit:
This procedure is to be used when servicing the level unit assembly for the applications noted. The purpose of this kit is to address a potential float arm sticking condition found in isolated cases.

I think this means the less "robust" wiper fingers were designed to reduce the likelihood of the segmented contact points getting "smeared" as was depicted in post #53.
